How to use the table?
This table was developed to facilitate the selection of the appropriate winding wire diameter, both when designing new windings and during repairs, upgrades, and the reconstruction of existing structures.
Each row presents the complete set of key parameters for a single wire size, allowing for a quick comparison of mechanical and electrical properties without the need to consult multiple manufacturer catalogs.
Thermal classes of winding wires
One of the most important parameters of a winding wire is its thermal insulation class, which determines the maximum temperature at which the wire can operate continuously while maintaining the required insulation durability.
The most common temperature classes are:

A higher thermal class enables the design of more compact devices operating at higher thermal loads, but does not automatically mean the ability to increase the permissible winding current. The final operating temperature also depends on the cooling method, winding design, and operating conditions.
Notes:
- The maximum recommended operating temperature indicates the maximum continuous operating temperature and refers to the hottest point of the winding during continuous operation.
- The thermal limit of the insulation indicates the typical, short-term range of thermal resistance of the insulation before degradation (reduction in durability). These values are approximate and depend on the manufacturer, device design, and duration of the overload. Typically, the operating time under such conditions is 2–10 seconds, occasionally up to 30 seconds.

Solderability of winding wires
Winding wires are manufactured with various types of enamel, which influence the way electrical connections are made.
The most common solutions include:
- Solderable Wires, Self-Fluxing Wires – these allow the insulation to be removed during the soldering process without prior mechanical cleaning of the conductor.
- Unsolderable Wires, Non-Solderable Wires – these require mechanical or chemical removal of the insulating layer before soldering.
The selection of the appropriate enamel type depends on the production technology and the assembly process requirements.
Self-bonding wires
Self-bonding wires have an additional thermoplastic or thermosetting layer that allows for permanent bonding of the coils without the need for additional impregnations or adhesives.
This solution is used in applications such as:
- air coils,
- high-frequency components,
- audio transducers,
- sensors,
- precision motors,
- medical devices.
The most popular manufacturers of this type of wire include Elektrisola, SynFlex, Essex, and REA.
Permissible tension force of the winding wire
Tension force is one of the fundamental parameters of the winding process. Its correct selection allows for maintaining the appropriate winding geometry without the risk of permanent deformation of the conductor or damage to the insulation.
The values provided in the table correspond to the recommended technological tensions used during winding production and were developed based on industrial practice and the recommendations of winding machine manufacturers.
They should not be considered the mechanical strength limits of the conductor.
The allowable tension is influenced by factors such as:
- the yield strength of the copper,
- the conductor diameter,
- the type of enamel,
- the elongation of the material,
- the winding speed,
- the wire guide radius,
- the design of the winding machine.
Exceeding the recommended values may lead to a permanent reduction in the conductor diameter, insulation damage, or deterioration of the winding’s electrical parameters.
Current carrying capacity of winding wires
Current-carrying capacity determines the approximate current that can flow through a conductor while maintaining the assumed thermal conditions.
The permissible current is primarily influenced by:
- conductor diameter,
- current density,
- ambient temperature,
- insulation thermal class,
- cooling method,
- device type,
- winding fill level,
- operating frequency.
Note: The values provided in the table are indicative and do not constitute universal operating limits. The selection of permissible current should be verified for each specific winding design.
Standards for winding wires

- PN-EN IEC 60317 – In Poland, Polish editions of the IEC 60317 series of standards,

- IEC 60085 – thermal classes of electrical insulating materials,
- IEC 60216 – determination of the thermal durability of insulating materials (Temperature Index),
- NEMA MW 1000 – American standard for winding wires.
